Chapter 1: Understanding Cheese Puffs
When a retail buyer refers to "cheese puffs," they are not talking about a single monolithic product. They are referring to a specific family of expanded, corn-based snacks flavored with a cheese powder. This handbook is about the entire category, from puffed cornmeal rods to crunchy corn pellets. To understand the product, you must understand the machine. The vast majority of cheese puffs on the market are made by a continuous cooking process called extrusion. In fact, if you ate a cheese puff in the last year, there is a very high probability it was extruded.
Extrusion is not baking. It is a process where a mixture of cornmeal, water, and often rice flour or wheat starch is forced through a heated barrel with a screw. Inside the barrel, the combination of mechanical friction from the screw and external heat from the barrel jackets creates a high-pressure, high-temperature environment. The starches in the corn gelatinize, turning from a dry granular powder into a molten, plastic-like dough. This dough is pressurized and pushed toward a metal plate with a hole, called a die. When the dough exits the die, it instantly encounters normal atmospheric pressure. The sudden pressure drop causes the superheated water inside the dough to flash into steam, expanding the dough dramatically. This is a physical transformation akin to the popping of a kernel of popcorn, but conducted on a continuous, industrial scale.
